Physical properties include density, conductivity and absorbency. Working properties include strength, hardness, toughness, malleability, ductility, elasticity and durability. Toughness resists sudden impact; hardness resists scratching — a distinction examiners test repeatedly.

One-off, batch, mass and continuous production. Scale drives process choice: vacuum forming suits low volumes because moulds are cheap, while injection moulding suits high volumes because the expensive mould cost is spread across thousands of units.

Worked example
Model answer: 'Justify the choice of injection moulding for a mass-produced casing' (6 marks)
Injection moulding is appropriate because the product is required in high volume, and although the steel mould is expensive to make, that cost is divided across hundreds of thousands of units, giving a very low cost per item. The process produces complex shapes with consistent wall thickness and an excellent surface finish straight from the mould, so no secondary finishing is needed, which reduces both cost and production time. It also suits thermoforming polymers such as polypropylene, which can be reground and reused, reducing waste. It would be the wrong choice for a one-off prototype, where vacuum forming or 3D printing avoids the tooling cost entirely.
